Same thing just happened to our 05,cracked in the EXACT same place.  I chalked it up to us using an impact gun on the clutch too many times.

Your side case has a small bearing where the water pump gear rides instead of a cast-in "boss" like our 05. The OEM diagrams on Bandit and Cheap Cycle don't show the bearing-type side case til 06 and later. Maybe your side case is not an 04.

"why this happened".  This is very common in these early year bikes. They just are not strong enough in certain areas.

On Ebay, there are many left side cases but there are none for the right side. The right sides give up often. You'll prolly want to aquire them as a set anyway. A new set of bare cases is ~$400, and these have NOTHING in them. There will be at least 20 parts( bearings,seals,pins,reed,stud,vent ass.,etc) that you will need to swap over into the new from the old.  It's very doable and I am in the middle of it now.  We are taking our time and being very frugal on Ebay. We have a spare motor, not in a hurry.  Ask many questions to the sellers, they post alot of incorrect info.

I will be in it for $900 when complete, and that is with a new piston/ crank/rod/cases/seals/bearings/case splitter/tranny tumbled/etc and us doing all the work with the manual nearby. Don't be afraid to find the listings of "or make offer" on Ebay, you will be pleasantly surprised at how low they can go. Many Ebay sellers are now open to offers outside of Ebay, to avoid the high fees.Just send them a note thru their profile. Choose you words carefully.

Or you might be able to find a complete bottom end on Ebay. Of course that has it's risks also.Years 04-05 KXF and 04-06 RMZ will fit in the frame for sure. You might need to swap ignition components from your 04.  Also plz keep in mind we LOVE this 05 we have, it already had alot of money put into it when we got it, and it is as fast as most newer 4T out here that we've been fortunate enough to test. Therefore I didn't have really any second thoughts about investing still into an older bike. Your situation might be different. Good Luck!

I just replaced the casings..... This sucks... I just cant believe that it destroyed the gears like that if you cant see the pics plus not to mention I just spent $$$$ to fix it and this is the end result

So I guess I need to go ahead and replace the casing? Or could I just replace the gears and see if that will work out? I'm not taking the bike back to the mechanic who rebuilt it.

919-530-1445 ask for Wesley. As of 3 weeks ago,this guy had a set of used cases from an RMZ 05 . Same as KX250f. You can prolly get them for less than 250 inc shipping.  If he doesn't have them anymore, I know of one more contact. Good Luck

Does the mechanic who did the work have a boss?  You might be able to get somewhere thru that person.   Yeah your cases both need replacing.  Did you not replace both the first go-round?

Not to burst yer bubble, but try looking for a newer  bike. You might also have tranny damage that you cannot see yet and would not show itself til after you rebuilt again. This one might be a lost cause. Sorry bout dat.

Bummer, especially since you already had put money in it. If it can not be fixed cheap, look for a newer bike.

The mechanic doesn't have a boss self employed.. He said both casings were replaced.. Yeah I think I will just have to start looking for a new bike I can't keep dumping money in this thing..

I may try to rebuild it myself

change the plug it starts then dies after 2 seconds and then if u try to start it back up it pops if that then its plug

hold up. you just had a mechanic replace the cases,  he gave it back to you and you found that damage? bring it back and make him fix it!!, if not call the BBB, and maybe concider taking him to small claims court. dont let him rob you of ur hard earned money

Can I do that after its been acouple months? I don't want to take it to him when I talked to him he acted like he didn't know what he was doing... I would much rather just attempt to fix this thing myself..

I wish I had a spare motor I am gonna pull the motor out and do the same thing it will take time and be my 1st time but I think I will be good if not I always got thumpertalk lmao

Ok guys I found a complete motor (On Ebay) I have been in touch with the seller and just want to know how much should I be willing to spend he says that $1200 takes it but to me thats kinda steep it doesnt have a reserve and is currently at 699.99...... What should I do?

Hey Blaker, just my opinion but you should be able to fix yours for ALOT less than the $800 or so that motor will eventually go for. Plus you will have the new parts in it you already paid for. JMO.
